when I bought my H2 there was a set of shorty headers with it. I figured I'd try to install them this weekend. Got the passsenger side manifold off first, went to install shortys and they wont fit, the header connector to the cat pipe doesnt fit??
Factory bottom pass side manifold connector is flat, the headers on the pass side have a 1" oversize curved flange which wont go into the top of the cat pipe. See pics.. are they the wrong headers? Looks like it I cut off the curved lip it would fit..? Am I going to have issues on drivers side as well (like the reverse?? The driver side header connector is flat... Hmm I have a different connection on each I'm going to try to cut the curved flange off and get it to match up with the flat one. At least all my exhaust manifold bolts came out in 1 piece!!
well heres the modified piece. Started with angle grinder to cut off flange , then ground down flush, finished with flat file as flat as I could...

On the 08 H2 the exhaust manifolds are different from side to side, on the right side the rounded joint is used and on the left side the flat joint is used to seal the manifolds to the exhaust pipe. It looks like the manifold design has not changed from 03 to 09 but my research could be wrong. There is a piece missing from your pictures that is the exhaust pipe seal and it is shaped like the rounded piece you cut off, it was separate form the manifold but it looks like the shorty headers had it made onto them.
look at the exhaust pipe and see if it is not stuck in the pipe, it not then possibly your model is different than the 08 model
